Darth vaders saber from ROTJ seems to be the most complicated SW saber out there and many members have mentioned this. BUT if you really examine it and think about it is probably one of the easiest sabers to make from scratch. Why? The base for it is a graflex BUT it is so modified that you cant really tell.  It doesnt use the graflex clamp or any of the buttons.  So with a 1 1/2" plumbing tubing tube sanded to a satin finish and properly shaped with a dremel  using the many templates available on the web you can make an EXACT replica of the base, not merely a close match. Next is all the extraneous items, for example the clamp has 2 basic parts, a band which wraps around the pipe and the switch box. The band is a 2" piece of 1 1/2 " diameter pipe slotted down the middle and slipped over the pipe, look closely in the pics and youll see it doesnt meet under the switch box.  

My point is, everything to make an EXACT replica is readily available from the hardware store, except 2 things, the shroud and the switch box. So in this thread Id like us all to review the known hardware store items to use AS WELL as try to come up with an exact blueprint for the shroud and the switch box, so we may sculpt and cast the custom pieces out of resin. I know sapper did this but does anyone know how exact his measurements are. I have a whack of pics Ive been collecting and Ill post them on a photopoint page soon.

The method I use to make my shrouds is inexpensive, but tedious.   DarthJimmy is right, I did use parts of the hitch cover for the activator box also.  My Wife won't let me spend 300+ on a saber so I have to be resourceful!  If anyone wants to try this, the 2 parts will cost you less than $10 for the shroud. I'm trying to finish one right now to have it cast. I've been inspired to try to sell 15 to 20 finished sabers. Since I'm not going to use Graflex shells, I think I'm going to have my part cast without the cutout for the button shoulder. If there is enough interest in a shroud that would work with a Graflex or GR shell, I can do a second version.
Here's the link to all of my scanned pictures of the saber I just sold recently. I made EVERY part of this from found items, including the grips. I do believe that this is the hardest saber to replicate if you try to do it from scratch like this! It would be easy to do if you got it in kit form though. I'm going to finish my shroud this week, and another board member has told me they would cast it for me.  

 I'm afraid I wasn't all that scientific about the measurements, I just scaled a few of the pics from MOM and based them on my Graflex shell ( 1 1/2 " ) and the allen cap screws, which are 1/2 inch. I'm sure my shroud is pretty close though, it fits on my Graflex!
